The four big categories of solar repair
Almost every service call on a residential solar system in Lahore falls into one of four buckets. Inverter faults, battery faults, wiring or connection faults, and structural or mounting faults. Panel faults exist but are rare, a Tier 1 panel made after 2022 almost never fails in the first 8 years. When the homeowner thinks the panel has failed, the actual fault is usually in the wiring or a connector.
The cost ranges below are for May 2026 in Lahore, for a typical residential system between 5 kW and 15 kW. Commercial installs run higher because the equipment is bigger. Warranty claims are not counted in these costs, if the inverter or battery is in warranty, the part itself is free and only the labour and the trip charge apply.
Inverter faults — what each one costs
The inverter is the most expensive single piece of the system and also the one most likely to fail. Modern inverters (Sungrow, Solis, Deye, Goodwe, Solax) have a 5-year standard warranty and most last 8 to 12 years before a major service. The common faults and their 2026 repair costs.
| Fault | Symptom | Repair cost (PKR) |
|---|---|---|
| Cooling fan failure | Fan noise stopped, inverter throttles in afternoon, overheating alarm | 4,500 – 8,000 |
| DC fuse blown | One MPPT input shows 0 volts, generation dropped 30 to 50 percent | 2,500 – 4,500 |
| Capacitor failure (electrolytic) | Random shutdowns, inverter beeping, "DC bus voltage" error | 12,000 – 22,000 |
| IGBT module failure | "Hardware fault" or "IPM error", inverter dead | 35,000 – 75,000 |
| Main control board failure | Display dead, no response, all LEDs off | 45,000 – 110,000 |
| Full inverter replacement (5 kW, out of warranty) | Multiple board failures or water damage | 180,000 – 280,000 |
| Full inverter replacement (10 kW hybrid) | Same | 420,000 – 580,000 |
The most common inverter fault reported in Lahore homes after the first 18 months is the cooling fan. Lahore summer heat plus dust accumulation on the fan blade kills the bearings. Replacing the fan early (when noise starts, not when it stops) avoids overheating damage to the boards underneath. A PKR 6,000 fan replaced in time prevents a PKR 50,000 board repair six months later.
Battery faults — what to expect
Battery costs depend on the type. Tubular lead-acid batteries (Phoenix, Volta, Inverex) have a 2 to 4 year typical life in Lahore. Lithium batteries (Dyness, BYD, Pylontech) have a 6 to 10 year typical life with 6,000+ cycle warranty. Repair vs replacement looks different for each.
| Issue | Battery type | Cost (PKR) |
|---|---|---|
| Single cell failure | Tubular 150 Ah | 22,000 – 32,000 per battery |
| Battery bank rebuild (4× 150 Ah) | Tubular | 105,000 – 140,000 |
| BMS replacement | Lithium | 18,000 – 35,000 |
| Single module replacement (5 kWh) | Lithium Dyness/Pylontech | 235,000 – 290,000 |
| Full lithium bank replacement (10 kWh) | Lithium | 440,000 – 520,000 |
| Terminal cleaning + electrolyte top-up | Tubular | 3,500 – 6,000 per visit |
The signs of a failing battery are predictable. Tubular batteries swell when overcharged, leak around the terminal seals when overcycled, and start to take much shorter time to fully charge as cells fail. Lithium batteries show capacity loss in the inverter app, when the rated 5 kWh capacity shows as 3.8 kWh after 4 years, the modules are degrading and a BMS check is needed.
Wiring and connection faults
These are the cheapest to fix but the most common to miss. A loose DC connection on the rooftop or in the combiner box causes voltage drop, heating, sometimes a small arc, and eventually a tripped DC isolator or a burnt MC4 connector. The fix is straightforward.
| Fault | Repair cost (PKR) |
|---|---|
| MC4 connector burnt — replacement pair | 1,500 – 2,800 |
| DC cable section replacement (5 m) | 3,500 – 6,500 |
| DC isolator replacement | 5,500 – 9,500 |
| AC SPD (surge protector) replacement after lightning strike | 4,500 – 8,000 |
| Earthing cable repair | 3,000 – 7,000 |
| Combiner box rebuild | 12,000 – 22,000 |
| Full DC string re-cabling | 18,000 – 45,000 depending on length |
The trip charge for a service call in Lahore is PKR 2,500 to PKR 3,500 within the main city, slightly higher for outer areas like Raiwind or DHA Phase 8 and 9. This is usually adjusted into the repair cost if work is done. If the visit ends up being a no-fault check (the panels were just dirty), the trip charge applies.

Mounting structure problems usually show up after the first heavy windstorm or monsoon. Lahore gets dust storms with 60+ km/h winds in April and again in July, and a poorly engineered structure can lift, twist, or develop loose joints. The right structure spec for Lahore wind loads is 80x80x2 mm steel sections, hot-dip galvanised, with 12 mm anchor bolts into the parapet, designed for 130 km/h gust loading. Most early-2020s installs were under-spec.
| Issue | Cost (PKR) |
|---|---|
| Loose bolt re-tightening (full system check) | 4,500 – 7,500 |
| Galvanising touch-up (anti-rust paint) | 3,500 – 6,500 |
| Mounting clamp replacement | 800 – 1,500 per clamp |
| Structure leg replacement (single) | 8,000 – 14,000 |
| Full structure reinforcement (10 kW system) | 85,000 – 140,000 |
| Roof leak repair around mount point | 4,500 – 9,000 per mount |
How to tell which fault is happening
Before calling for service, three checks help diagnose the issue. First, the inverter screen or app. Most modern inverters show an error code (E01, E08, F12, etc) that maps to a specific fault. Take a photo of the error and send it to the installer. The fix path is often clear from the code alone. Second, the generation pattern in the app. A sudden drop on one MPPT input means a string or panel fault. A gradual drop across all panels means dirt or shading. A spike-then-zero pattern means a tripped isolator. Third, the smell and sound test on the rooftop. A burning smell near the combiner box means a loose connection arcing. A clicking sound from the inverter means a contactor relay struggling. Each pattern points to a specific fault.
What homeowners try and shouldn't
Two repairs homeowners attempt that they should not. First, opening the inverter while DC voltage is present. Solar panels feed DC voltage even when the AC side is off, and 400 to 600 volts DC will arc to anything grounded. The DC isolator must be opened first and the panels covered before any inverter case is opened. Second, replacing a tubular battery without disconnecting the inverter. The inverter expects a specific bank voltage at startup, and a mid-cycle swap can fry the inverter charge controller. Always coordinate battery swaps with the inverter shutdown.
Warranty and what is covered
A standard 2024-26 Lahore install typically comes with a 5-year inverter warranty, 12-year panel performance warranty, 5 to 8-year lithium battery warranty, and 1 to 2-year workmanship warranty from the installer. The workmanship warranty covers wiring, mounting, and labour faults. After the workmanship warranty expires (usually year 2), labour and parts are paid. The original installer is usually the cheapest option because the team knows the system layout. Calling a different installer for repairs adds a "site mapping" charge of PKR 4,500 to PKR 8,000.
Annual maintenance contracts
Many installers in Lahore offer an annual maintenance contract that bundles cleaning, two preventive check-ups, and a discount on parts. Typical 2026 pricing for a 10 kW residential system is PKR 65,000 to PKR 95,000 per year. This is worth it for homeowners who do not want to think about the system. For someone with technical inclination and a willingness to clean the panels themselves, paying for visits as needed costs less.
